What is the standard size hole ? I have a flange/punch tool and it is cutting 3/16 holes ? They seem very small to me ? This cant be the factory size ?

5/16 is the recommended size for most plug welds as per the amd floor pan installation DVD. My factory welds were approximately 5/16-3/8...

3/8 is about right.

most auto paint stores and auto parts stores have a spot weld hole saw it has a spring loaded center and a 3/8s" hole saw made just for spot welds

if you use the spring loaded center style spot weld cutter..which are great by the way, I do suggest that as a minimum you center punch the spot prior to use to help keep the bit centered..I found it best to simply use a starter bit and just drill me a locater, don not drill past the fist layer of metall..all you need is the pin locator...I have not broken a cutter since adapting this practice..

Excellent advice. I agree wholeheartedly.

What you are talking about is called a plug weld. The factory used spot welds which do not require any holes.
