    On the stock cooling system, I only fill to the baffle. It's about a inch above the cooling tubes, but not nearly completely filled. Anything over that will puke out the overflow on a hot day. As @1 Wild R/T said, it will find its level.

    IMO, find a condenser and keep it stock under the hood. If all the bits and pieces under the hood are on it, any belt slapping will be handled by the shields and keep rubbing to a minimum. Refer to the 68 service manual to make sure you have everything in place. Again, just my opinion.

    What's wrong with a 4 blade fan, 22" radiator, and no shroud? Mine can idle in 100 degree heat all day long and never exceed 185 degrees. A clean engine, and a quality radiator, with proper cooling components are the keys.

    I have used Griffin stock looking radiators in 3 of my cars and never had a cooling problem. I always paint them radiator black and they look correct, just no numbers.

    With the engine swap the last radiator on @turbine68rt list would probably be most correct for your car, but there are many options other than stock radiators. There are aluminum radiators that look stock and can be painted black to play the part. Everything is about your budget.

    Your pressures are similar to mine, but ambient temperature, relative humidity and all play into the equation. Check your drain again as condensation on the outside of the box could be coming from a partially obstructed drain. Sounds like your system is working great.

    Could be that the thermostat stuck for a little while. After cooling for the 4 hours, it released. I would flush the cooling system and replace the thermostat and try again.

    More than likely the O ring. Discharge the system and replace. Then check again. Hopefully you have a recovery machine and can pull a vacuum, before recharging the system. Freon is quite expensive now-a-days.
