The nut can be as tight as you dare - but the FSM calls for 18 foot/pounds. The lever bottoms on a shoulder so tightening the nut has no effect on binding the shaft. The seal is made with an o-ring. Try tightening the nut up - you may get lucky !
Lift doesn’t do squat for side clearance. Pull a wheel off and put a straightedge on the hub and measure to the inner wheel well as well as to the fender lip. This will tell you the widest tire you can fit. As well as wheel size and offset.
They had a thin foam strip tucked in there (I still have the originals). You could use thin foam weatherseal or anything else to fill the gap. As stated, all it does is stop the rattle.
There are many you could go with and nobody would know the difference. Hot Rod black or Satin for example. On something like that its not worth overthinking it.
Bearing surface only has to contact the fingers of the PP. Anything else is a waste. I suppose the zerk would be handy if you have a stock bellhousing with a removable dust shield but if you have a scattershield the zerk is useless.

Repops are 6-700 bucks. I'd say that one "as is" is easily worth that. If you're going to sell it, do nothing to it, let the next guy do whatever they want to pretty it up.
