Wow....quite the collection of Mopars you've ran through over the years. Real nice! I have a soft spot for the A-Bodies myself (had 2 Darts), but would like to have an E-Body some day. Sure wish I could have my past mopars back as well. Hindsight is 20/20 for sure!
Really sounds like you got all bases covered Iron, obviously you know brakes and have done your research. Wish I could help our more, but you've gone over all the same variables I would have. As far as a Disc vs. Drum Master Cylinder, I believe the only big difference is the residual valve built in to the chamber in the MC for the drum side. Piston travel is variable, but pretty relative between the two.
I'm guessing your 66' came factory with a single master cylinder, being pre-67? One thing that is a bit foreign to me would be the amount of swing out of the factory pedal arrangment of a single MC vs. a dual. Same as a 67's dual?
If I was in your shoe's, I would bight the bullet, spend the $40-60 bucks (Rock Auto is a good source), and drop in a manual disc/drum Master Cylinder from them or like MP Brakes P/N MC11571P/M. I'm not one for being a parts changer, rather be a mechanic and pinpoint/troubleshoot a specific issue, but honestly I can't see any other better place to begin. Everywhere I look, you got it covered.
With your Bore size, 1" is very common across the board in our muscle car world...Even if you changed 1/8" of a bore size I wouldn't be overly confident it would even meet the extent of problem you're having, being the pedal all the way too the floor and pump again or if it was the other way around. No problem on the help...I just wish we could get this thing pin pointed for you and get your '66 on the road.
