I will be putting my 440 back in soon, and was wondering if there any tips out there to install will 6BBL still on motor. Next if I take 6BBL off just leaving the valley pan in place can I reuse it, and just replace top and bottom gasket

I would think this would be OK providing you smear a light coating of "The Right Stuff" around the perimeter of the port openings. Any good silicon will do but this stuff is great. You really don't have to worry if the embossed (raised) surfaces are slightly flat doing it this way.
 
I installed my 440 with the 3x2 without a problem.
 
Done it many times,no issues.
 
No problem reusing the valley pan here. I do change it if I've been removing and installing the intake several times but probably not really necessary. I ran the cast iron 6 pack for a few years back when I tinkered with the car more. After this last rebuild I rarely need to open the hood I just do to look at the engine.
