Bead roller is 100% the way to go in my opinion. If you send me the stuff I would do it for you but probably not the most convenient thing to ship.

Just take your time and make the templates perfect. If you cut it shy don't guess, even add some folded tape to the edge and trim again until perfect. Then your parts will fit perfect. If you're bead rolling trace your patterns with a sharpie and cut your parts at the outside edge of the...

I like doing work like this. I would use poster board for templates. Aluminum sheet, bead rolled for aesthetics and added stiffness. Also would use rivnuts and button head fasteners instead of rivets in case I needed access.
