I will watch this closely, was the melonized gear pressed on the shaft correctly or bought complete? Im in the process of switching to a solid roller. Im going to use a composite gear that i will have to press on the shaft.

As long as the gear turns the distributor shaft !! Easy enough to determine ... snug down the distributor and try to spin the shaft - if you can't, you're good to go.

Wouldn't be the first machine shop to spew bullshit !!

Your post made me grab the melonized shaft I bought from 440 source about a month ago for a build i am doing. Here on my desk, I can insert a distributer into the melonized gear and it fits just fine. i have also compared it to a stock shaft w/ bronze gear, and it feels like it have the same fit for the distributer tab. I wouldn't toss your 440 source unit yet until you verify with your parts -mine seems good.

Sometimes you need to use a file to clean up burrs on the distributor blade end so that it will drop into the intermediate shaft completely. Also, The shop must ensure that the new intermediate shaft bushing is installed completely as it will also hold the distributor up also; they did put a new bushing in didn't they?

Put the distributor driveshaft into block. Put distributor in without it dropping in, see how much space is there for engagement. Might want to drop it in and check how far it comes out and disengages.

Do you have a way to measure the distance from the bottom of the gear to the top of the slot the shaft sits in? It seems like that would be where the difference is based on what the machine shop is telling mopardemon

Using this rudimentary method with cheap calipers, here are some dimensions:
Melonized gear: 1.548"(Gear height) - .170"(depth) = 1.378"
Bronze Gear: 1.548"(Gear Height) - .168"(depth) = 1.38"
This is the best I can do with what I have in easy reach.
