Looking to get valve cover studs for cast aluminum valve covers and iron heads on a 440. Some stud kits come with washers, will they work with the small bolt hole area? What length stud would I need? Thanks for any help.

I found that the bolt holes were not tapped squarely to the mounting surface. I ended up just using studs in the lower outside corners. One inch long seems to be enough if using cast aluminum covers with their thicker flanges and the black fibrous gaskets.

Yep, I worked through this very issue when installing a set of factory valve covers (and my friend here was very
helpful in it!), as shown in this thread:

In a nutshell, this is what I wound up using:

ARP valve cover studs. Nice stuff.

Mopar 4349620 valve cover "spreader" washers.

Are the 1.5 inch long studs too long with cast aluminum mopar valve covers?

The only problem that I can see is working the left valve cover and the power brake booster. If it clears, you're good to go.

If you're asking me, the ARP ones are only 1.17" long - and they worked fine with steel valve covers so no, they'd not be too long for thicker cast aluminum ones obviously:

Roger. Give us a review once you get it all put together.

Buy 1/4-20 setscrews in whatever length and material you want, stainless or regular grade eight, for about a quarter the price of ARP.
Walk into any competent hardware store, or home depot or lowes, and get what you need.

If i remember right, these are either 1" or 1 1/4, i think the longer, used with moroso gold covers painted turquoise. They are long enough for my cast covers too, but that entirely depends on the design of your cast covers, and how tall the bolt holes in the covers are.
