Looks like the metal is to thin to me where it is broke off .

I think I dodged a bullet with the broken pulley issue. Installed the original non AC pulleys and car seems to run ok, need to take for test run tomorrow. Here is a pic of the broken pulley, see attached

Since we've now got 2 (or is it 3) instances of a pulley defect, I feel like it might be worth notifying Bouchillon so they can be aware. They're a good company and they may want to at least let their supplier know there could be an issue.
 
A bent pulley or water pump shaft would do it. Improper alignment might do it.
Take photos in sunlight. Your original photos looked like there was odd scuffing on the vee surfaces. Latest photos are too dark to see.
