Any options other than buying a new unit? They're $175

Is this a normal wear pattern or is the flat spot on the one gear causing this?

Dr Diff is a good guy send pics to him and ask him what he thinks. I did my 8 3/4 and he didnt try to sell me anything other then what I needed.

^ This. If not Cass, then a driveline guy, 4WD guy, someone who works on that all day. I'm no expert, but it looks like an odd failure. I'd want to know why it happened.

That's the thing I'm already into it for more than I want to be and can afford at the moment. The ebay add is Dr Diff.

I wouldn't deal with anyone but Cass. He's the best and is priced right.

Yeah...If you call the guy, set aside about a half hour.
That guy likes to talk.
I'm amazed that he gets much done because he really takes the time to explain stuff, so much so, I find myself trying to cut things short to let him get back to work!

Believe it or not, there were shims behind the front bearing. One was broke and I found the small piece in the nose of the housing. It might have found it's way into the spider gear and chipped it off. There isn't any scar on the broken shim piece though.

I've built a lot of 8 3/4s in the last 50 years and never found a broken shim!

I've broke shims in a Dana. Your pinion has been moving forward and back. Pounded the shim out.

So finding a shim behind the front, small bearing, is normal?

I checked the preload before disassembly (no ring assembly) and it was just under 2 inch pounds. That's enough for pinion walk. Ring and pinion was worn to .012 backlash. Bearings were severely worn also.

the shim is used to set the preload on the pinion bearings in the 742 case --- just get the new internal powerlock kit and be done --- replace your clutches and bearings and if the ring and pinion gear is not damaged you will be good to go.

check this out to help you understand what and how. i have used used gears and that is what a guy has to do to keep it on the road then do it. go to you tube and my mopar all kind of vids from dealer training.

I am using the spool that came in the Dana in my car,,,,,,,,,,,,,,30 years ago
I am over 1000 hp now and did a gear change to take out the 5:13 gears.It was set up for the 1/8 th.
